I have done this with carefully cut shim stock, and Loctite.

Log Man is right on with advice. If you want you purchase a new sight you can get a rear directly from Novak's cut to oversized dimensions and slowly come down to fit.

A couple of times I have made shims from feeler gauges.

 

Please note the following is a question, not a suggestion.
Could a fella take a center punch to an undersized sight to expand the metal? Would the battering shooting imparts soon knock down the high points caused by this method?

I reinstalled a rear sight in a Citadel and just used Locktite, if this doesn't work I'll try a shim.

 

Trying to put Big Dot sights on one of my Les Baer's with Novak cuts. The front sight was 0.005" too large. A small file and some patience slowly took it down and fitted it just right. However, the rear sight cut is 0.005" larger than the rear sight. What is the best way to install this sight? This is for an EDC, so really need this to be secure and stay in place.

Broke down and bought a MGW sight pusher and have used it on a few sights now, and wow, it is a huge step up from a plastic punch. It was very expensive, but it a really nice, well made took, and does not mar the finish and protects the rails from being bent. Expensive for sure, but it is a really nice tool.

One correction to the original post. I do not know if the cuts on the slide are not standard size, or if the sights are not with the spec'd standard. I replaced the sights on another Baer with Truglo TFX Pro's and they fit perfectly. So the Big Dot sight may the size problem, not the cut on the slide. In looking at both side by side, I now am leaning towards putting the TFX Pro's on this second pistol.

And if it is just a little you can upset some metal with a punch in the bottom of the site slot.

That is worth a couple thousandths of an inch usually.
Maybe even 0.01 inch if you are aggressive.

It takes a couple of spots to get the sight level and tight.

Shimming tightly and adding some 'wick in' Loctite holds things nicely and if the shim is small enough it does not show.

Especially if you use steel and dip it into some cold blue before installing.

 

Followup - well, before shimming and gluing, I thought to measure the rear cut on this pistol against two other Baers and they all match very precisely. hmmm..... So ordered a set of Truglo TFX Pros. They fit snugly as they should. So the Big Dot sight were irregular in size, not the Baer slide cut. The Truglos will stay and the Big Dots will be returned. Thank you for the help gentlemen.

 

Apparently undersized sights with "Novak" cuts are common. I sent my slide to Novak for milling and since they were not installing a set of their sights they reduced the cut by .01. Which made during the sights I had a pain in the rear, but they are right and there to stay.
